Issue w/ the Governor – Explained

So recently I’ve been tracking down an issue on The Ghost regarding power to climb hills.

Obviously the bus is heavy, an automatic, and not well powered (238HP near sea level) but it still seemed slow…slower than before I did the head/transmission swap. So I investigated.

After the last rack run and governor setting, I had so little power that I couldn’t even get on the freeway and break 30MPH. I found that I had to perform the same trick I had before, bury the governor air-gap screw, to make any reasonable power to shove down the road. I did this, and it still seemed poor at climbing hills (direct drive, not overdrive).

I was tinkering around with the governor the other evening, toying with settings and investigating any possible solutions to the lower power issue. What I eventually came across was the fact that the governor cover was NOT original and had been modified by someone in the past (this cover was new to The Ghost upon putting the 4-valve head and newer style shutdown solenoid on). Someone had welded a piece of flat-bar steel to the shaft coming through the cover, which was all find and well except that the flat bar was so ‘thick’ that the rack actually contacted it at about 70-75% while it was resting against it’s stop pin. The result of this contact was that the rack could never reach full open (like when climbing a hill under load). Not being able to give the engine the fuel it wanted while approaching a climb meant it quickly fell out of the desired power range and down into ‘crawl’ mode.

The quick and dirty, rather than replace the whole cover, was to just drive the stop-pin back upwards through the cover and let the shutdown arm rest a bit more towards the head and out of the way of normal road operation.

This repair made a very nice difference.

There appears to still be an issue with calling for fuel to match the power, but since I have not yet re-run the rack and governor setup, we shall see if the gov. gap screw still needs to be buried to make the coach move.

In other news, the spring arrived for the transmission O/D that had broken on our trip to Burning Man 2011. I swapped it in last night while in Newberg, OR  heading home and it unfortunately did not fix the issue. I was skeptical. I will likely have to jack up the rear axle so I can do some speed related tests and measure pressures on the transmission. I currently suspect either a sticking valve (you can feel the coach lightly shudder as if it was attempting to shift into O/D, and also when coming out) or possibly something causing a massive fluid dump when going into O/D causing it to float and stay in direct drive.

If something were damaged (blown planetary, input shaft issue, or blown clutch) I am figuring (by looking at the book) that it would free-wheel and act like a neutral shift, rather than stay in direct drive. I will investigate further.

 

The Ghost Update 2/1/2012

Hello again,

Big update for today. Last night w/ help from my dad, got the fuel system tuned up and re-set the rack/governor. These adjustments were last touched just around August 2011 and done rather hurriedly so we decided to check and adjust under the valve cover.

First off was to replace the faulty fuel pressure gauge. After replacing that, we found that fuel pressure was a little lower than expected. We did a MUCH NEEDED filter change of both primary and secondary fuel filters and got fuel pressure back where it belongs. It appears the primary filter had filled completely with crap from the fuel tank (again).

Next we pulled out the book and started adjusting idle speed, governor gap, and then set each injector on the rack. Turns out that I had the governor gap WAY out of adjustment from the trip down to the burn (me attempting to get more fuel for hill climbs when issue was actually related more to fuel supply issues). Once this was adjusted, we set all the injectors per the book using dad’s ‘magic hands’ to fine tune the adjustments.

There appears to be a very tight tolerance on the shutdown arm that I would eventually like to address (full speed/full rack the shutdown arm touches the rod heading into the valve cover and COULD limit fuel). A little bench grinding on the arm or sourcing some rebuild parts for this could address any concerns. Either way, the final adjustment seems to be much better and the only glaring flaw in my rack setup was one injector slightly off adjustment and I either left off or knocked off the rack return spring (in case of failure, causes rack to default to no fuel position, versus floating and overspeeding engine). This spring being disconnected wasn’t helping the loping idle issue. We also installed some missing washers/clips on the control rod on the governor end.

Idle appears proper now, and the last bit to address is getting a type of buffer screw attached for enable/disable the jake brakes. The stock 8v71 one that I have is too large to fit in the engine compartment (6-71 one is much shorter).

Hopefully between the fuel tank cleaning, the new filters, the adjusted governor, and the re-running of the rack; I will have a little more power to push down the road. The long term goal is to fit a proper turbo and potentially aftercool. This will require modification of the exhaust system, intake, and a bunch of plumbing.

 

In other news, I bypassed a bunch of brake system stuff that was a source of leaks and was only used for transit service. Fortunately the plumbing didn’t require anything other than capping one line, and moving another directly to the foot valve. Now system air pressure holds for many hours (though there is still a leak or two in various places). The suspension system needs the new leveling valves installed however I likely won’t get to those before departing.

The Ghost Update 6/7/2011

Well it has been awhile since we did an update, so here goes.

Currently there is a sizable list of very large projects being worked on for The Ghost. Starting with the most recent, two full power Coleman Mach I Air Conditioner units were mounted to the roof. One mounted just forward of the kitchen area, and one just aft of the bathroom/clothing storage area divider. These units are both mounted offset to the drivers side so that their most extreme points are just inside the outside dimension of the chassis. This works to my favor in the way that I won’t have my head getting knocked on the AC unit ductwork/controls (as with most RV’s) as well as being able to run the ductwork behind the stock wiring/air cavities in the roof of the bus. Units weigh in at about 80lbs a piece and are very low hour usage. Filters for dust and debris will need to be affixed to both the exterior air intakes as well as the interior air intakes to prevent condenser/evaporator contamination. 1500W heating units may eventually be mounted as well inside this AC units.

Another big task on the list is getting the updated (1960’s) 4-valve head inspected, rebuilt, and ready to swap out in place of the original 2-valve. The main factor in wanting to make this upgrade is the increased availability of Jake Brake assembles for 4-valve heads. The 2-valve head Jake Brakes are quickly approaching impossible to locate, so this upgrade should yield acquiring a set of Jake Brakes for ~$400. The potential head for rebuild came from Dan off a motor that dropped a couple valves and locked up. We’ll see if it is rebuildable. A note on this, a pretty serious inspection of the existing engine required determining if it was of the ‘low’ or ‘high’ block design. The low block being much older, uses a different head-gasket (which is almost impossible to find) and some strange ports on the engine where the newer ‘high block’ does not. Fortunately, it appears The Ghost currently houses a 6-71 Detroit High Block (2-valve). Yay!

With the head, the 6 fuel injectors also need rebuilt, so those are currently in the shop getting rebuilt and balanced within 10%. A few had stuck racks, which can indicate water intrusion, but injectors are easy to come by (relatively) so the replacement rebuilt units should be ready soon.

The water tank was recently ordered (expensive!) however at 125 gallons, it was worth buying a quality marine grade tank that will last for a very long time. Material of choice in this case is a drinking water safe poly (3/8″ wall thickness!). This will be located on the starboard side aft of the rear axle under the sleeping area but inside the passenger compartment to help prevent freezing and road damage. That should arrive soon via freight (also expensive for some reason).

Bedroom/bathroom walls are up, and the door is cut and ready to weld together (1″ aluminum box). Need to insulate and sheet the remaining areas and start working on the bathroom floor. The black water (toilet) tank will likely be made out of stainless steal or some other coated metal to optimize the tank size under the coach (odd shaped compartment, but lots of available volume). I will likely have this sheet plasma cut out, and then weld it together and seal the seams to prevent issues with porosity later down the road.

All the wheels/tires have been upgraded to 22.5″ currently BUDD style rims with new lug nuts/bolts where needed. The ride is very nice with radial ply tires versus the old bias ply design.

A fuel sender was also recently affixed to the fuel tank (mounting/hole already existing!) so that fuel level can be determined via gauge instead of dip tube or guess work. Currently this is a universal sender (Stewart Werner type) and the gauge is a positive ground 12V unit I scored off of ebay. Works good. A 14″x14″ hole was cut in the floor directly above the fuel tank to allow access to the sender for future repairs/adjustments. There is also a breather located nearby that may eventually need service and not having to drop the tank would make this access port well worth while.

The new FanTastic RV vents are working wonderfully and without any water leaks to the exterior. These powered 12V auto open/close w/ rain detector vents make camping a breeze. Now just to have them somehow detect dust and close when the dust storms come 🙂

Once the water tank arrives, I will start fabricating the bed/desk/clothing storage areas. Sound and heat insulation will be affixed wherever possible.

Soon to be also upgraded will be the rear brake actuator so that they can operate with an Emergency Brake mode (so I can stop the bus if I am out of air). The foot valve, a D1, was recently rebuilt on my living room table and I posted a how-to since that is a VERY old rare foot valve to still be on the road. Working flawlessly now and air loss from the main tanks now is far less of an issue when the coach is parked. The windscreen wiper controls are the next biggest source of leak.
